Carbon Build Up and Walnut Blasting on Direct Injection Engines

It is a design consequence, not a fault. Symptoms are rough cold running, misfires and lost low end. Media blasting the valves is the reliable fix; chemical cleaners help far less once deposits are hard.

Port injected engines spray fuel at the back of the intake valve, and that fuel constantly washes it clean. Direct injection removed that side effect along with the port injector.

Where the deposits come from

Two sources feed the valve. The crankcase ventilation system routes oil laden vapour back into the intake so it can be burned rather than vented, and exhaust gas recirculation adds soot. On a hot intake valve that mixture bakes into a hard carbonised layer. Because no fuel touches that surface on a purely direct injected engine, nothing removes it. The deposit narrows the port, disturbs the airflow into the cylinder and can hold the valve fractionally off its seat once it is thick enough. Engines using both port and direct injection largely avoid the problem, which is one reason manufacturers moved that way.

What it feels like

Onset is gradual, so owners often adapt to it without noticing. The usual signs are a rough or lumpy cold idle that improves as the engine warms, hesitation and misfire under light load, a loss of low rpm response, and sometimes misfire codes for specific cylinders. Mileage at which it becomes noticeable varies enormously with driving pattern, oil condition and engine design, so a general figure is not much use. Short journeys and long idling accelerate it. If a tuned car stops making the power it used to and nothing else has changed, this is worth checking before chasing boost leaks.

Cleaning and slowing it down

Media blasting, commonly with crushed walnut shell, is the accepted fix. The intake manifold comes off, each port is sealed in turn, and the abrasive is blasted at the valve and vacuumed out. It is labour rather than parts, so the cost is mostly hours, and it does not damage the valve if done properly. Chemical intake cleaners can slow accumulation but rarely remove an established hard deposit. An oil catch can reduces how much oil vapour reaches the intake in the first place, which is why it is a common preventative on these engines.
