Fuel Injectors: When the Stock Ones Run Out
Injectors are sized in flow, and once they are asked to stay open too much of the time the engine runs lean at exactly the worst moment.
Watch injector duty cycle in your logs and keep it below roughly 85 percent at peak power. Bigger injectors always need correct characterisation data in the tune, not just a bigger number.
Fuelling is where a lot of power goals quietly stop. The pump, the lines and the injectors each have a ceiling, and the injectors are usually the one you meet first.
Flow ratings and duty cycle
Injectors are rated in cubic centimetres per minute or pounds per hour at a stated fuel pressure, so a rating only means something alongside the pressure it was measured at. Duty cycle is the share of the available time the injector is held open. As revs rise the window between injection events shrinks, so duty climbs even at constant load. Above roughly 85 percent there is little margin left, and at 100 percent the injector is static and can no longer add fuel, so the mixture goes lean as boost or rpm rises. On a forced induction engine that is the condition that damages pistons.
Fuel type changes the requirement
Ethanol carries less energy per unit volume than petrol, so an engine running E85 needs substantially more fuel to reach the same air fuel ratio, commonly in the region of 30 to 40 percent more flow. That alone can take a set of injectors that were comfortable on pump petrol past their limit. The same applies when you raise the power target with more boost. The sensible approach is to size fuelling for where the build is going rather than where it is now, since injectors are cheap compared with doing the job twice, and to confirm the pump and wiring can supply what the injectors will ask for.
Why bigger injectors need data
Modern ECUs do not simply scale a number. They use characterisation data that describes how a specific injector behaves, including its dead time, the delay between the signal and the injector actually opening, which varies with battery voltage and fuel pressure, and its non linear behaviour at very short pulse widths. Fit larger injectors without that data and idle, cold start and light cruise fuelling go wrong even though full load looks fine. Reputable injector suppliers publish this data for the common platforms, and a tuner will ask for it. Fitting the injectors is the easy half of the job.
