Forged, Flow Formed and Cast Wheels: What You Pay For

The three main ways an alloy wheel is made give very different strength to weight results, and the price gap between them is large.

Cast is cheapest and heaviest, forged is lightest and strongest for the money you spend, and flow formed sits close to forged strength at a fraction of the cost, which is why it dominates the aftermarket.

Wheels are unsprung and rotating mass, so weight there does more than weight anywhere else on the car. How a wheel is made decides how much material it needs to be safe.

Cast

Molten aluminium is poured into a mould, either under gravity or low pressure. It is cheap, it allows complex spoke designs, and it is what most factory wheels are. The trade off is grain structure. A cast wheel has a more porous, less aligned metal structure, so it needs more material to reach the same strength, which means more weight. Low pressure casting is a step up from gravity casting because it fills the mould more consistently and leaves fewer voids. Cast wheels also tend to fail by cracking rather than bending, and a cracked cast wheel is usually scrap rather than a repair job.

Flow formed

Also sold as rotary forged or flow forging, which is marketing language for a hybrid process. The centre of the wheel is cast, then the barrel is spun and pressed against rollers under heat, stretching the metal into shape. That stretching aligns the grain in the barrel much like forging does, so the barrel can be made thinner without losing strength. The result is typically a few kilograms lighter per wheel than an equivalent cast design, at a price much closer to cast than to forged. For a road car or a club level track car it is usually the sensible answer.

Forged

A solid billet of aluminium is squeezed into shape under enormous pressure, giving the densest and most consistently aligned grain structure of the three. That allows the least material for a given strength, so forged wheels are the lightest, and they tend to bend rather than crack, which sometimes makes them repairable. The cost is the process, the tooling and the machining time, and it shows in the price. Forged also allows genuinely custom offsets and widths, which is often the real reason people buy them. Whatever the process, check the wheel carries a recognised load rating and suits your car’s weight.

The conditions that matter

  • Flow formed gives most of the weight benefit of forged at a much lower price.
  • !A wheel’s load rating matters more than its construction; a light wheel under rated for the car is the wrong wheel.
  • !Cracked cast wheels are normally scrap rather than repairable.
